At the moment its just a thrown together circuit with a pair of MOSFETs from the parts draw. But I am going to be using a BTN7960B (http://www.infineon.com/cms/en/product/ ... e9554e00da) as I have a few of them.

I want a drop in replacement of the current mechanical relay. The issue with all solid state relays that I could find is they are not high side drivers (the fuel pump is supplied with switched 12V), a low side driver is supplying a ground and is the common switching method with solid state devices. The ones I tried that say they do a high side drive, do not and just get toasty.

If you go as far as making up a little pcb/module I'd be keen for one.

Reading all your info here is handy for me as I have recently fitted a larger pump to my VS V6 via surge tank set up. I notice the fuel pressure runs at around 46.5 psi now at idle where as before with just stock pump it was around 34 - 36 psi. So figure like you did the reg is being over pressured.

So to digress a little with what you have found out. What does the s/c L67 fuel pump controller do when inline with the L67 ecu/pcm to control the fuel pump duty cycle. I know that set up would run at either 100% duty or back down at 66% duty.
Where as here you have played with & changed code & not used a fuel pump controller as is fitted to the VS - VX s/c V6 models of Commodores ?
(Purposely left the VY model out as some later L67's did not have the fuel pump controller fitted).

Or is this above what the L67 fuel pump controller is & how it works ?

yeah i'd definitely be keen to try one too, as you know in the past my attempts at fuel pump speed controllers did get toasty with the 2 x 044's!

Certainly sounds like you are exceeding the reg return. For 11P I have a table of RPM vs MAP and can adjust the DC, which a MOSFET circuit PWMs the actual pump.

The factory method is a two speed setup, they look at fuel flow and if it exceeds a set point goes to high speed. The PCM sends a PWM signal to the fuel pump controller but I dont know if that then PWMs the pump or just switches in a series resistor to run the pump at a lower voltage and hence lower speed (Toyota do it this way).

The new controller uses a driver designed for the task so hopefully should work a bit better than an SSR. Will keep you posted!
